A630 Rotherham Gateway Widening Gabion Retaining Wall Solution for Sustainable Highway Infrastructure
Challenge
The A630 Rotherham Gateway, also known as Sheffield Parkway, is a critical transport corridor in South Yorkshire, connecting the M1 Junction 33 with key urban and industrial areas. Increasing traffic volumes had led to significant congestion, resulting in longer journey times, higher vehicle emissions, and reduced accessibility to a nearby innovation and advanced manufacturing zone. To address these challenges, a major highway widening scheme was proposed to expand the road to three running lanes in each direction.
This infrastructure upgrade required the construction of durable retaining walls along the southern side of the carriageway to support the widened highway. Given the scale and strategic importance of the project, Balfour Beatty and design consultants WSP engaged Maccaferri to provide specialist expertise in retaining wall design and engineered solutions. The challenge was to deliver a cost-effective, long-lasting, and environmentally responsible retaining structure suitable for a demanding roadside environment.
Solution
The original design specified PVC-coated welded mesh gabion retaining walls. However, with a coating thickness of approximately 0.25mm, concerns were raised regarding long-term durability and performance in a corrosive roadside environment. Maccaferri proposed an enhanced solution using mass gravity gabion walls with a 0.5mm thick PoliMac polymer coating, offering significantly improved durability and a design life of up to 120 years in a C4 environment.
The project incorporated over 500 metres of gabion retaining walls, divided into five sections, each reaching up to three metres in height. These structures were constructed using high-quality gabion baskets filled with locally sourced stone, carefully hand-placed to create an attractive, natural dry-stone wall finish. This approach ensured both structural stability and visual integration with the surrounding landscape, making it ideal for highway infrastructure projects.
PoliMac coating delivers substantial performance advantages compared to traditional PVC coatings. It provides up to ten times greater abrasion resistance, four times better elongation after UV exposure, and superior resistance to chemical attack. The material also maintains flexibility in low temperatures and is manufactured without phthalates, supporting improved environmental performance.
In addition to technical benefits, Maccaferri gabions are certified by the British Board of Agrément (BBA) and supported by Environmental Product Declarations (EPDs). These independently verified certifications ensure transparency in lifecycle emissions and demonstrate compliance with modern sustainability standards, making them a reliable choice for long-life infrastructure solutions.
This project highlights the effectiveness of advanced gabion retaining wall systems in highway widening schemes, delivering improved traffic flow, reduced environmental impact, and long-term structural performance.
